Entry Title

Legendz Way 750,000-Square-Foot Warehouse Achieved 83% Lower Cost and Zero Dead Zones with 4 Wi-Fi AP and 4 Apogee Antenna

Entry Description

The Environment

Legendz Way Distribution operates a 750,000-square-foot third-party logistics facility in Texas, supporting full 3PL operations, FBA/FBM fulfillment, cross-dock, and food-grade storage. The building is one of the more challenging Wi-Fi environments in enterprise logistics: 30- to 40-foot steel racking acts as a Faraday cage, with signal dying within 2 to 3 aisles under a conventional design, forcing one access point per aisle per level. Severe multipath bounce off steel shelving, concrete columns, and metal floors corkscrews RF energy in ways that standard horizontal- or vertical-only polarization cannot compensate for. Forklifts, pallet jacks, and constantly shifting inventory continuously change the RF environment, so static coverage maps go stale immediately. Pickers working lifts thirty feet up need the same reliable connection as workers on the floor, a requirement that wastes gain in every direction for a standard omnidirectional access point.

The company’s existing network of 13 ceiling-mounted access points kept parts of the operation moving. But coverage was not consistent across the building, so scanning stations and pick/pack workflows naturally concentrated where the connection worked best. That meant the network had begun to shape the operation. On the south side of the racks, near roughly 40 truck bays, Legendz Way could support the scanning and pick/pack workflows the business depended on. On the north side, where another roughly 40 truck bays created additional operating potential, the coverage was not strong enough to use the space with the same confidence.

In a warehouse, Wi-Fi limitations rarely stay inside IT. They show up in the floor plan, influencing where people stand, where stations get placed, and how confidently the business can adapt. Legendz Way needed more than just stronger wireless coverage. It needed the freedom to use the building differently.

The Solution

Aura Wireless deployed a hybrid architecture of four Wi-Fi access points paired with four Apogee 180 MP antennas, for a total of eight units, in place of a traditional design that would have required 45 access points to achieve the same coverage. Apogee’s patented Asymmetric Gain™ technology lets the network hear low-power handheld scanners and mobile computers across long, rack-obstructed aisles. Hybrid Polarization™ technology directly solved the facility’s defining problem. As the signal reflected off steel racking and concrete from every angle, simultaneous horizontal and vertical polarization ensured a clean receive path regardless of how the reflection arrived. Full Beamwidth Gain™ technology kept coverage consistent across each panel’s full arc, rather than only at the beam’s center, addressing the height problem. Hence, pickers working elevated lifts get the same signal quality as floor-level staff.

Technical Innovation

The deployment maps a named set of environmental challenges directly to the technology built to solve each one: steel racking’s Faraday-cage effect answered by Asymmetric Gain’s added receive sensitivity, severe multipath bounce answered by Hybrid Polarization, and a constantly shifting RF environment plus uneven vertical coverage answered by Full Beamwidth Gain’s consistent, edge-to-edge signal quality. Rather than adding density to compensate, as a conventional deployment would, the solution used fewer, purpose-built nodes engineered to overcome the facility’s most challenging RF conditions.

Business Innovation

The commercial case is validated in detail. A traditional 45-access-point deployment has a five-year total cost of US$264,712, including hardware, licensing, cabling, switching, and management labor. The hybrid 8-unit Aura deployment (4 APS plus 4 Apogee 180 MP) carries a five-year total cost of US$43,942, an 82% reduction in access point count and an 83% lower five-year cost, eliminating US$220,770 in cumulative hardware, licensing, cabling, and labor expense.

Cost Driver Traditional Full-Coverage Design Aura Design
Unit count 45 access points 4 APS + 4 Apogees
Hardware US$158,706 US$28,107
Licensing (5 yr) US$33,868 US$3,011
Cabling & installation US$29,250 US$5,200
Switch hardware & licensing (5 yr) US$8,850 US$1,573
Power + management labor (5 yr) US$34,038 US$6,051
5-year total cost US$264,712 US$43,942

User Experience Enhancement

Before this deployment, dense metal racking left large sections of the facility with unreliable or unusable Wi-Fi, and workstations had to be placed wherever connectivity happened to reach, rather than wherever operations needed them. After deployment, Legendz Way Distribution reconfigured its floor to place pick-and-pack stations wherever it was operationally optimal, no longer constrained by coverage gaps. In the customer’s own words:

“Before Aura, our Wi-Fi coverage affected how we used the building. Our scanning and pick/pack stations were concentrated on the south side because that is where the coverage worked best. Now that we have floor-to-ceiling and wall-to-wall coverage, we can look at using both sides of the warehouse, splitting operations more efficiently, and making better use of the space we already have.”

Market Impact and Scale

Dense metal racking, constant equipment movement, and multi-story vertical operations are structural features of modern distribution and fulfillment centers, not an edge case specific to one facility. This deployment demonstrates a commercially and technically proven path to solve that problem at a fraction of the traditional infrastructure footprint, with an 82% reduction in access point count and an 83% lower five-year cost validated against list pricing for a directly comparable traditional design. The same architecture is published alongside comparable results in transportation, intermodal rail, and large-format retail curbside operations, demonstrating that Aura’s approach scales reliably across enterprise verticals rather than being a one-off result.
